Modern suspension design demands components that combine high load-bearing capacity, tailored spring stiffness rates, and low physical weight. Composite suspension springs—encompassing composite leaf springs, coil springs, and transverse stabilizer leaf arrays—utilize advanced composite manufacturing techniques to deliver superior mechanical durability and dynamic suspension performance across passenger and commercial vehicle platforms.
The manufacturing process for high-performance composite suspension springs relies on High-Pressure Resin Transfer Molding (HP-RTM) or continuous compression molding. Unidirectional glass fiber fabrics are precisely stacked in a closed mold tool, ensuring that the structural fibers align perfectly with the principal stress vectors the spring will experience under heavy vehicle loads. High-durability epoxy resin is injected into the mold under high pressure, completely impregnating the glass fiber matrix before heat-curing converts the assembly into a solid, defect-free composite component.
Composite suspension springs exhibit unique "fail-safe" structural behavior compared to metallic springs. When a traditional steel spring fails due to fatigue, it typically snaps abruptly into two pieces, often puncturing nearby tires or damaging brake lines. When a composite spring reaches its extreme ultimate load limit, it experiences gradual internal micro-delamination between fiber layers. The spring retains its physical shape and a major portion of its load-carrying capability, allowing the driver to navigate the vehicle safely to a repair facility.
Additionally, composite suspension springs are used in transverse leaf spring configurations across modern passenger car rear suspensions. A single transverse composite spring mounted horizontally across the rear subframe replaces two traditional steel coil springs and upper control arms, saving significant underbody space to accommodate larger EV battery packs or rear electric drive units.
